Fuzzy reasoning techniques and fuzzy systems have been used in the control of dynamic systems. However, very few applications exist in the material processing area. A new technique is presented for roll pass design optimization to improve product quality by integrating empirical knowledge, FEM simulations and fuzzy analysis. This technique is applied to an example intermediate pass design: diamond shape, for a 7-pass square-to-round rolling sequence. Competing goals such as roll force balance between passes and groove fill percentage are easily handled by this technique. The results from the new design are compared with the empirical design based on Lendl's rule. The fuzzy technique shows great improvement over the empirical rules. In addition, it can be computerized for automatic design of roll passes which is an advantage over techniques currently in use.
