A new method of predicting 3D metal cutting chip formation on industrial cutting tools using FEM is presented. Simulations were conducted using ABAQUS/Explicit FEA code. The commercially available software was modified for metal cutting purposes with subroutines to handle material properties at high strain rates, ductile failure, and mesh density requirements. Material properties are determined through experimental procedures. An alternative approach to physical testing for finding material is also demonstrated. Verification of the models is conducted on an instrumental metal cutting machining center. A methodology is presented for design optimization and development of advanced cutting tools using this simulation models.
